A geometric development gives the exact surface. A practical development — one a workshop can actually use — adds the material the joining method needs.

Seam allowance is extra material along the seam edge for the chosen joint: a lap joint needs an overlap on one edge; a grooved seam needs an allowance on both; a butt-welded seam needs none. The allowance depends on the joint, so the joint must be decided before the pattern is drawn.

Bend allowance. Sheet metal stretches on the outside of a bend and compresses on the inside. The neutral axis — roughly the middle of the thickness — keeps its length, so a folded part's flat length is measured along it, not around the outside. Ignoring this makes every folded part slightly oversize.

Grain direction matters for repeated bending: bending across the grain is safer than along it.

Worked example. A duct rolled from a development with no lap allowance produces two edges that just touch and cannot be joined. The allowance is not a safety margin — it is the material the joint consumes.
